Description
A Bad Pallet Load = Broken Boxes
You chose the right box size, printed it perfectly, packed it well — but if it falls over on the pallet, everything arrives damaged. Proper pallet stacking and stretch wrapping is the last line of defense between your boxes and the freight truck.
Stacking Patterns
Pattern
How It Works
Strength
Best For
Column stacking
Boxes stacked directly on top of each other
Strong vertical compression
Heavy products, stable boxes
Interlocking (brick pattern)
Each layer rotated 90 degrees
Better interlock, less vertical strength
Light-medium products
Pinwheel pattern
Four boxes rotated in a circle
Good stability for odd sizes
Mixed size boxes
How High to Stack
Box Strength
Max Stack Height
32 ECT single wall
5–6 layers
44 ECT single wall
6–8 layers
55 ECT double wall
8–10 layers
67 ECT double wall
10+ layers
Rule: The bottom boxes carry all the weight. Don’t stack more than your box strength allows.
Stretch Wrapping
Stretch wrap holds the load together:
- 8–12 wraps around the pallet
- Overlap 50% between layers
- Tight at the bottom, slightly looser at top
- Cover the bottom 6 inches and top 6 inches
- Use 80–120 gauge stretch film
Common mistake: Too few wraps — load shifts and falls.
Pallet Size
Pallet Type
Size
Standard US pallet
48″ × 40″ (1219 × 1016mm)
Euro pallet
800 × 1200mm
Standard UK pallet
1200 × 1000mm
Your boxes should fit the pallet with minimal overhang. Overhang = crushed corners.
Load Stability Check
Before shipping:
- Push test — Push the top of the load. Does it wobble?
- Tilt test — Tilt pallet 5 degrees. Does anything shift?
- Bottom check — Are bottom boxes bulging or crushed?
- Wrap check — Is stretch wrap tight and complete?
Common Palletizing Mistakes
- Overhang — Boxes hang off pallet edges = crushed corners
- Too many layers — Bottom boxes crush under weight
- No stretch wrap — Load falls apart in transit
- Boxes not aligned — Uneven stack = unstable
- Heavy boxes on top — Heavy on light = crushed bottom
- Gaps in the stack — Empty spaces = load collapses
- No corner boards — Light loads need edge protection
- Mixed sizes randomly — Unstable stack = falling boxes
Pallet Cost Impact
Mistake
Cost Impact
Load falls over in transit
100% damage to that pallet
Crushed corners
5–10% of boxes damaged
Broken stretch wrap
Load shifts, boxes rub together
Wrong pallet size
Overhang damage, wasted space
