Description
Flat = Cheaper Freight, Less Storage
Folding cartons arrive flat. One pallet holds thousands of flat cartons. The same pallet holds only a few hundred pre-assembled boxes. That’s why folding cartons are the most cost-effective packaging for most products.

How Flat Cartons Work
- We die-cut the carton from a flat sheet
- We crease the fold lines
- We glue the side seam (one spot)
- You receive flat — all nested and stacked
- You erect them as you pack
The customer (you) folds them into shape right before filling with product.

Tip: For most small businesses, hand folding is fine. As volume grows, consider a semi-automatic erector.
Die-Cut & Crease Quality
The quality of the die-cut and crease determines how easy the box is to erect:
- Clean creases — Box folds easily, no cracking
- Sharp die-cut — No ragged edges
- Proper score depth — Too shallow = hard to fold; too deep = cracks
- Correct glue tab — Strong seam, no popping open
Bad die-cut = boxes that won’t stay folded, corners that don’t meet.
Storage Benefits
Flat cartons store almost flat:
- Stack them on shelves or pallets
- Take minimal warehouse space
- Easy to count and inventory
- No “crush” risk from stacking assembled boxes
Common Flat Shipping Mistakes
- Poor creasing — Boxes crack when folded
- Wrong glue tab — Seam pops open during erection
- Not nested properly — Boxes don’t stack flat, waste space
- No erection instructions — Staff struggle to fold correctly
- Too many boxes on one pallet — Bottom boxes get crushed
- No moisture protection — Paper absorbs humidity, warps
When Flat Shipping Doesn’t Make Sense
- Very large boxes — Still flat but erection is harder
- Very small boxes — Hand folding is tedious, consider pre-assembled
- Extremely fragile products — May need pre-assembled inserts
- Ultra-high volume — Automatic cartoner investment may be worth it
